    Those chipped pulleys can be repaired with a bit of fiberglass and epoxy resin. The picture shows a repaired pulley after fiberglassing and before paint, the chipped area shows translucent.

    Second picture shows the V groove. I dressed the groove by spinning the pulley in a drill press and then carefully applying a V shaped needle file.

      If you are going to use a needle file in a drill press or lathe make SURE you hold the file BACKWARDS so that the spinning pulley is pulling the file AWAY from your body/hand! If the file snags on the spinning pulley it will snatch it out of your hand and throw it across the room, and right into YOU if you are in the way. Let it get driven into the wall behind your drill press instead of into your chest or belly.

      If you don't think a needle file can get thrown with a LOT of force I invite you to come to my garage and pull one out of a 2x4 in the wall.

        Your lowly body is one thing! Think about throwing it in the side of your wifes new car! Your body will heal or you die either one is preferable.
