With about 900 hr. total time the exhaust stacks on my F21 B - 0235 L2C is nearing the end of its useful life. It has cracked and been welded twice now, and it seems to be time for a major rework or replacement. What are my options? Is anybody making stacks out there or reworking the old in a way that will last and that is legal? Another option is to have a local non approved shop repair my stacks using mostly new material, then tackle the approval process. Any thoughts on this route? Any suggestions greatly appreciated.

I had the same problem with the exhaust stack on my F22A and it is totally impossible to get a new exhaust stack in the UK or the States so I finished up having mine repaired at a licensed welder here in the UK.
I was present when they welded it using a jig etc but don't know how long it will last because this is the 3rd time to my knowlege that the exhaust tubes have been welded. The owner of the company used special metal tubes from the States so not cheap! He told me that it would be impossible to make a new exhaust without design drawings and approval from the UK CAA for a design modification which would take ages to obtain. I would steer clear of any repair etc which is not legal as it could invalidate the insurance if you had a mishap which could be attributed to it!
Something interesting I learnt afterwards and something the CAA "Grudgeingly" agreed in a meeting I had with the Design Modification people was that if I only used a square inch ( an exageration! ) of the old exhaust in having a new one produced by a licensed welder then it would become a repair as opposed to a Design Modification needing applications and approvals! This is something you could check out with the FAA if things get desperate!

What sort of price did they charge if you don't mind me asking and how long did it take? Did it come with a certificate of conformity or the States eqiuvalent as I would need that for my Aircraft to be UK CAA legal?

Try Dawley in Burlington Wi. They did my bc12d exhaust in stainless for around $800. They have done a lot of old aircraft exhaust work. Hyly recomended. GeorgeTF# 702 Don't be afraid to try something new. Remember amatuers built the ark, professionals built the titanic!
