Wag Aero sells a two piece Aeronca exhaust, which I MAY have installed on a Taylorcraft once many deacdes ago in Antarctica far far away from the prying eyes of any aviation bureaucracies.
It requires two very ufortunate holes in the lower cowl, with an associated problem of pressurizing the lower cowl and back-flowing the cooling system.
There are other certified exhaust systems that may be a better choice than the Aeronca system.

I think the lusombe one would be preferred because the pipes go back and down and the aeronca ones just go down. Also the luscombe uses a much easier to fabricate/repair heat muff system.Jason

The Taylorcraft heat muff system is what I am trying to get away from. I am open to anything that keeps me from having to R&R that blasted thing at the next annual.
Luscombe, Cessna 150, F-19....... I don't care what it is off of. I just want an exhaust system that is more user friendly.

I wish the factory hadn't ended up the way it has. We made some nice heat muffs in LaGrange. You could see if they are still selling parts and maybe get one C.O.D. They may not have any more though. Their price was less than Univair also.

My T has an Aeronca dual exhaust with the Hanlon Wilson style mufflers with the outside muffs. Here are some observations...
First, as far as I can tell, the Hanlon Wilson mufflers really do provide better carb and cabin heat (one muffler is cabin, one is for carb) than the original Taylorcraft exhaust system. Not a huge difference, but definitely better. Does not produce the T'craft bark; more of the putt-putt Aeronca sound.
The two holes in the bottom of the cowl look OK, as the exhaust tips fill the holes but it does bastardize the cowling. My original huge hole for the original T exhaust is still there and makes a convenient spot to screw my flex hose into for my preheater. Put a blanket over the top of the cowl and my little Palonis electric heater warms the engine in one hour at 32 degrees ambient.
The Hanlon Wilson replacement parts are not cheap, but reasonable I guess. I purchased a nicely made stainless steel muffler replacement (muff and other stuff OK) from Wag Aero for about $330. Fit OK with some finaggling.
About fitting the cowl, I have seen here that some folks need to put a bump on the front left corner of the cowl where it meets the nose bowl to make room for that side muffler, but the shoemakers that fitted this exhaust to my airplane never did that in 1960. The muffler front edge rubs and has worn a tiny area where the nose bowl rim meets the cowl metal. Not noticable and doesn't hardly get warm.
But when they cut the holes for the two pipes in the cowl, they measured the distance between the pipes but flattened the cowl when transferring the measurements. When they raised the cowl up to put it on, they needed to cut (apparently several fittings with aviation snips .....ech!) the holes bigger and bigger to make it fit, so the holes are huge one way and fit tight against the pipes on the other. But, no one notices or have never said anything to me about how it looks.
Finally, I have a damaged '46 Chief that I may rebuild someday in my hangar and it has the drop Y dual exhaust, not the H-W mufflers. Looks much simpler but I can't imagine the carb or cabin heat would be very good. Does make for more room under the cowl however.

The $330 cost was for the muffler alone. You would need two of those. Plus you would need two outside muffs (fit around the muffler for plenty of surface area to transfer the heat), and the exhaust stacks for above the muffler to the exhaust port and below to the exhaust tip.

Better yet, if you could see an Aeronca with these mufflers on, it would explain everything. You can get the prices from Wag Aero, but just a WAG estimate, I think you'll be around a grand or less.
Certainly not cheap but worth it, I think.

The Luscombe exhaust fits well and exits the existing hole. All you have to do is make another hole on the left side for the second pipe.The muffs fit within the cowling and no other mods are required. I have done this many times via 337.Eric Minnis

Richard, I do have a set of old Aeronca Y pipe pancake exhaust with the heat muff covers. There in rough shape and your welcome to them. If you pay for the shipping you can have them. I haven't been able to send or recieve PMs so send me a e-mail if your intrested.

It sounds like the Aeronca system may not be the best way to go about dualing out a Taylorcraft. I appreciate your input.
The Hanlon-Wilson system sounds pretty good, but is quite spendy. I haven't seen any Luscombe exhaust for sale anywhere. The only other thing I have heard about is C-150 exhaust, but I can't find anyone that has first hand experience with that one.Richard Pearson

Pearson, I installed NEW 150 exhaust on Richard Boyer's plane before he bought it. It's a nice setup, but does require a "chin" bubble on each side of the lower cowl for clearance of the muffler. It puts out great carb and cabin heat and is a bit quieter. Maybe Richard B will chime in here and give us his opinions. I got it all approved on a field approval through my local FSDO.
My Tcraft has the Aeronca duals (I think... at least one exits out the original hole and the left one comes out a new hole) They're a bit noisier, but I wear earplugs anyway, and they're sure a bunch better than having to mess with a muffler all the time.
